From digital twins to real-world validation: advancing AI-powered perception in dynamic manufacturing environments

Modern production environments are no longer static, predictable spaces. Humans, autonomous guided vehicles (AGVs), robotic arms, and machinery operate side by side in increasingly flexible and reconfigurable factories. Enabling machines to “understand” such dynamic environments is a crucial step toward truly intelligent manufacturing.

With AI-MATTERS, FARO Technologies and ARENA2036 joined forces to address exactly this challenge: validating AI-driven perception systems for industrial robotics in a real factory setting.

Enabling Intelligent Vision for Smart Factories

FARO Technologies is a global leader in 3D measurement, imaging, and realization solutions. Its mission is to help customers capture and analyse the physical world with high precision and efficiency. As manufacturing environments become more data-driven, artificial intelligence is playing an increasingly central role in interpreting complex spatial information.

By combining LiDAR sensors with AI-based perception algorithms, FARO is developing systems capable of identifying and classifying objects in industrial environments. The goal: to enhance robot autonomy, flexibility, and situational awareness. Key capabilities for the next generation of software-defined robotics.

The Challenge: Object Identification in Dynamic Shopfloors

While AI-based perception performs well under controlled laboratory conditions, real production environments present additional complexity. Moving workers, mobile robots, varying lighting conditions, and constantly changing layouts create noise, occlusions, and unpredictability.

For FARO, the core challenge was clear:
How can AI reliably interpret LiDAR point cloud data in a highly dynamic shopfloor environment?

Through AI-MATTERS, the company gained access to the ARENA2036 research factory – a realistic, fully operational, and reconfigurable industrial setting. This environment provided the ideal testbed to move from theory to practice.

From Deployment to Validation: AI Testing in Real Manufacturing Environments

Within the collaboration, LiDAR sensors were deployed directly on the ARENA2036 shopfloor. FARO’s AI-based perception algorithms were trained and validated using real-world point cloud data captured from dynamic industrial scenes.

This hands-on testing environment enabled:

  • Successful AI-based identification of both static and dynamic objects, including machines, AGVs, and humans
  • Robust processing of LiDAR data under realistic shopfloor conditions
  • Enhanced situational awareness for smart factory applications
  • Validation of perception algorithms beyond controlled laboratory scenarios

The results demonstrated that LiDAR-based AI perception can function reliably in complex production environments – a critical milestone toward industrial deployment.

Learning from Real-World Complexity in AI Manufacturing

One of the key insights from the collaboration was the importance of testing AI systems in unstructured, real-world conditions. Industrial viability depends on the ability to handle noise, occlusions, and continuous environmental change.

Working within AI-MATTERS strengthened FARO’s confidence in bringing AI-enhanced LiDAR solutions closer to market-ready smart manufacturing applications.
